Do these commonly wear out / deteriorate?
If they don't, it could explain they rarity and hence high price when they do appear.

I have taken two heater boxes apart and they were both the same.I would follow the advice given and just try to blow it out. It is a finite amount and should soon clear. The matrix can be replaced on its own with care and new seals. Removing and stripping a HVAC though is a task not to be taken lig...

Obviously not much worth replacing it but I wonder how much of it is caught up in the heater matrix? - the fans will only blow it harder into the fins.

Anyone taken the heater box apart and seen this foam, or anyone removed the heater matrix (was it clogged with foam)?

Was there any solution to Boxer1's problem? Because I seem to have a similar problem - black open cell foam, almost like filter foam, blowing out of the vents.

Where is it coming from, what is it for (sound deadening or filtering) and how easy is it to fix/solve?

I pulled my sender out of the tank and cleaned of the surface rust, cleaned the contact and changed the rubber gasket, all good now. Rust? I didn't imagine the resistive track to be steel but good to know a simple option exists. Thanks muzz. Just got to wait for the fuel level to lower before I can...

I can only guess you've checked for obvious things, like something rubbing the prop/driveshafts, and that you've checked the diff oil level and brake discs for warping. I found out why there's the spade connector in the loom for the diode (see previous picture) - it's so that you can isolate it from the loom for proper testing. And when I tested, it came out ok - 0.5V one way and OL the other. So, it's back to the drawing board as to why my cruise control still do...
